GUIDE TO PRINTING MANUALS AND INSTRUCTION SHEETS

Most products come with printed instructions to help you use them. These instructions usually guide you through assembling, installing, or operating the product step by step.

Sometimes, the instructions are on the product’s packaging, but more often they come as a separate sheet or booklet. From my experience, printed instructions generally fit into three main types:

1. Flat Instruction Sheets

For simple products, the instructions are usually straightforward and can fit on a single sheet of paper. If the product only needs basic instructions, like how to install batteries, a small slip of paper is often enough. The size of the instruction sheet usually depends on how much information needs to be included.

2. Folded Instruction Sheets

For products that need more instructions than a single sheet can hold but don’t require a full manual, the instructions are often printed on a large sheet of paper that is folded into smaller panels or pages. This makes it easy to fit into the packaging.

If the instructions need to be very small, a technique called miniature or pharmaceutical folding is used. This method involves folding a lightweight paper many times to create a compact, detailed instruction sheet.

3. Instructions in Book Form

Instruction manuals that come as a book or booklet can hold a lot of information, making them ideal for complex products like software, technical devices, or detailed assemblies.

Two popular ways to bind these manuals are:

  • Saddle Stitch Binding: This method uses staples to hold folded sheets together, creating a booklet.
  • Perfect Binding: This method uses strong glue to attach the cover to the pages, making a flexible, durable book.

Ways to Save Money on Product Instruction Manuals & Instruction Sheets

Whether instructions are printed as a single sheet, a folded sheet, or a booklet, they are usually produced in the most cost-effective way. Since these instructions are meant to provide information, not promote the product, the focus is on keeping costs low.

Color is typically kept to a minimum, with most instructions printed in black and white to save on printing costs. Using lightweight paper and standard paper sizes also helps reduce expenses.

Additionally, the choice of printing equipment depends on the volume needed. For small quantities, digital printing is often the most economical. For larger quantities, sheet-fed offset printing is more cost-effective, and for very high volumes, web offset printing provides the lowest cost per unit.
